I understand that some distributor gears available recently have been made out of chocolate. Could this be one of them?

The gear on your distributor has not been hardened properly, Nick.
I can see that it not the type I linked to above from the 7Workshop, I use these extensively and can testify they are hardened correctly and fit for purpose.

I put a file to the gear and it is soft as butter. Useless.

I've had 2 similar failures Nick (4 or 5 years ago) one after 100 miles the other caught just in time after 12 miles. The well respected reconditioning "expert" who supplied them assured me he had never had one fail before. I have my suspicions that he has a very large box of them, all unhardened.

I have had 2 DFL end castings welded successfully. The tricky bit is making sure that everything is aligned correctly.
