thought id show you - I did this very job today on my special build. ill keep you posted as to how it goes. worst case if it fails ill cut the gear off bore it out and press/weld in a new bit of bar. ill cut the key seat tomorrow(borrow cutter from work)

The physical welding is not so much the problem as the appropriate rod/wire and any subsequent heat teatment. In many circumstances a failed axle is not a huge disaster as can be carefully driven or towed short distance. But far from home a serious calamity.
If the split pin is ommitted and hub regularly tightened, is a key necessary or will a grubscrew suffice?
There are so many of these axles there seems scope for new ends.
Some claim the original were case hardened but the common Regent seem through hardened.
The satisfaction from such diy repairs can considerably exceed modern driving in a Seven!
